    side cover

I would stick with the center stand and dip stick. A much more accurate reading for the oil. I had four bikes with the site glass and dipsticks in them and all showed a different level in the glass, even tho all had the same level on the stick.

    Dent in Frame...

My guess is it was where a crash bar/highway pegs loop was. The older pre 81 xs400 bikes used a large style one.

    Crankshaft question.

All sohc xs400 cranks are the same. The hard things to find are new plane bearings. Make sure you spec out everything before putting it back together. Make sure your bike is not a dohc bike as those are not the same.

    Piston Play?

Piston, pin and ring gaps/tolerances are covered on page 120 of the haynes manual. The actual yamaha shop manual would get more in depth with this stuff. https://www.ebay.com/itm/144023585764?hash=item21887983e4:g:B2oAAOSwQTJgigfq

81 XS400H – putting the Trusty back into Rusty

The Yamaha ones do work the best but the high flow ones are as close as you can get.

81 XS400H – putting the Trusty back into Rusty

Make sure the foam is the same density as the stock foam. Also these should not be oiled this will restrict airflow greatly. The stock filters just get washed with soapy water or just blow them out with compressed air. High flow makes a OEM equivalent that works almost as good as the stock ones...

    My new XS400 special II

So a few things I have noticed. Your miss the washer that goes between the spring and o-ring. Your carbs look to have the wrong covers on them. Those are found on the earlier type carbs that have the smaller diameter slides. They should have a tin top with a larger spring.

Those o rings get stuck on the bottom of the hole. They need to be removed manually.

The only wiring I do with these bikes is stock stuff. Plug and play is all I can deal with lol.

    My new XS400 special II

Set the mix screws to 3 turns out as a starting point. And replace the jet plugs they need to fit tight.

    My new XS400 special II

5gz9 is what they should have in it. The 5z1 is for the earlier type carbs. No shim needed. What are your pilot mix screws set at? New shaft seals, mix screw O-rings, and pilot jet plugs? Are your diaphragms in good shape without any leaks? Make sure all your tests are done with the stock...

https://www.ebay.com/itm/324189172183?hash=item4b7b2e31d7:g:38YAAOSw8b1aKtbc The gauge dampers are still around for both oem and aftermarket. A lot of bikes used them. Just search oem part numbers. I have never bought any of the new ones as I have so many spares but I think if you did they...

Maybe ditch all the lights. Lol. None of these ideas are good ones. I would rather be seen as much as possible.
