1982 XS400 Heritage Special - Teardown and Rebuild

Specdog, I just randomly pulled that picture online, what the odds of that! The only picture I had of mine is when I first picked it up and it was pretty dark (not sure why I didn’t just take another). Thanks for the comment, and i’ll keep the forum in mind when I have questions or run into any...

1982 XS400 Heritage Special - Teardown and Rebuild

Next it was on to electrical. I pulled out the original wire harness and redid everything custom. Since it's kickstart only, I removed nearly everything but the basics. I think the diagram I made and used is posted in the forum somewhere (the diagram database thread). My rear tail light is LED...

1982 XS400 Heritage Special - Teardown and Rebuild

Once I got tired of scrubbing, it was time to move on to the electrical tray. Once I had an idea of what I wanted to do and how I was going to fit everything, I cut out the pattern, bent it into shape, and welded it to the frame. Once everything was ready, I dropped off the frame, wheels...

1982 XS400 Heritage Special - Teardown and Rebuild

Hi all, I've posted a couple times on the board in the past, but wanted to give you guys the full story of the 1982 Heritage Special rebuild into a brat / cafe style ride. Took me about a year and a half. Other than a few odds and ends, she'll be ready to ride as soon as the rest of the snow...

    Pickup wire colors?

Sorry Spectra, guess I wasn't all that clear with providing background to my question. The old wiring harness had been removed because it was pretty beat up, and I'm rewiring everything custom to be kickstart only. I was actually able to figure it out this afternoon after digging out the od...

    Pickup wire colors?

Hi guys, I have a 1982 XS400SJ Heritage Special - SOHC. I'll post my entire rebuild journey and pictures soon, but for now I have a question about the pickup (pulsar) wires. As you'll see in the picture below, the wires that seem to be running out of mine are orange, black, and white (maybe...

    Clip-ons + headlight = fail

I know this is old, but if you do have a picture of what the headlight brackets look like upside down, I’d be curious to see how much lower the headlight looks. Anyone else have them upside down? I’d like to keep the stock ones for now.

    Rear shock material?

Thanks for confirming xschris. (should of thought of the magnet idea) And yes, aluminum should polish up real nice and keep its shine if the bike is well stored. Mine will be also stored dry, and I plan on avoiding the rain whenever I can.

    Rear shock material?

Hi gang, Rear shock on an 1982 SJ - see picture below (not mine, but you get the idea) Would anyone know what metals the rear shock is comprised of? I know the spring itself is chromed and mine is in great shape. However, the top piece and the bottom pieces are quite worn. The top piece and...

Front brake switch with aftermarket levers

Thanks spectra I’d be looking for a 14mm bore like stock, but I’ve read a 11-12mm bore could make the brakes harder/better? Would that be too much pressure or a good idea?

Front brake switch with aftermarket levers

Thanks BBS360, I’ll double check the description, but I was thinking that a good crimp job could likely work. I’ll reply to this thread when I find out.

Front brake switch with aftermarket levers

Hi everyone, Does anyone know if the lever in the picture below could be used on an 1982 XS400 SJ Heritage Special? I'd like to get more modern levers, but my bike has a rather large brake switch that connects to the lever. It has two wires (brown lead and yellow/green that goes to the tail...

Kickstart only diagram - 1982 XS400 SJ (SOHC)

Hi everyone, Just wondering if someone could look over this wiring diagram I created. I found the basic diagram here and added a bunch of stuff since I need lights, signals, and speedo/tach in Canada. Feel free to use it for your own projects! As the diagram says, this is for a kickstart only...

General questions - throttle assembly, electronics tray, etc.

Thanks for the comments and pictures NewHavenMike, nice bike! I drove it a little while before starting the teardown, and most times it would start on the first kick. It also moves through the gears smoothly, so I'm not too concerned about the engine (yet), maybe except checking/adjusting the...

General questions - throttle assembly, electronics tray, etc.

Thanks BBS360, That's right, single piston caliper on a front disk. The caliper body is in great shape, but I need to clean the piston and redo the seals. There was quite a bit of rust on the outer piston since the dust seal failed, but I think it will clean up okay. Good mention about keeping...
